Leadec TwinFleet

Data-based optimization in intralogistics

Intralogistics is the backbone of production. But often there is no transparency about how industrial trucks are being used. Missing essential operational data leads to inefficient routes, numerous empty runs, and imbalanced fleet utilization, resulting in increased operating costs and reduced planability.

TwinFleet, our smart intralogistics solution, creates a digital twin of your entire fleet. Using quick-to-install sensors, we collect and analyze all relevant data from your industrial trucks in real time – from lift height and load to exact position. This provides our customers with an objective data basis for optimization – from efficient utilization and route planning to sustainable investment decisions.

FAQ Logistics

Intralogistics encompasses the organization, control, and optimization of internal material and goods flows. This includes goods receipt, warehousing, order picking, internal transportation, production supply, and returnable container processes. Among other things, Leadec handles JIT/JIS deliveries, warehouse operations, plant transportation, returnable container management, spare parts management, and quality inspections. The goal is to reliably provide materials in the right quantity, at the right time, and in the right place. Effective intralogistics therefore combines physical processes with transparent data and clear process metrics.

These terms overlap, but each has a different focus. Intralogistics generally refers to the flow of materials and goods within a facility. Production logistics focuses more on the supply and disposal of materials for manufacturing processes. Plant logistics is often used as an umbrella term for transportation, warehousing, and material movements at a production site. Leadec combines these areas into integrated logistics solutions. In practice, it is not so much the label that matters as a clear definition of responsibilities, interfaces, and service levels.

With Just-in-Time, materials are delivered to production as precisely as possible at the exact time they are needed. Just-in-Sequence supplements the timing requirement with the correct installation sequence. Leadec handles line feeding, sequencing, order picking, and delivery directly to installation sites. Such approaches reduce buffers but place greater demands on planning and process stability. To ensure robust production logistics, call-offs, transport capacities, containers, buffers, and escalation processes must be coordinated so that disruptions do not immediately halt the production line.

Material flow optimization begins with transparency regarding routes, quantities, times, buffers, capacity utilization, and empty runs. Based on this, route plans, stock zones, warehouse locations, modes of transport, and staging processes can be adjusted. Leadec combines operational logistics with planning and digital tools. The key is not just to shorten individual transport routes, but to consider the entire process from goods receipt to production supply. Simulations and real-world operational data help compare measures and identify bottlenecks before implementation.

Production logistics can include internal and external warehouses, consignment warehouses, cross-dock hubs, and supplier logistics centers located near the plant. Leadec handles warehouse management as part of production supply and supplements it with order picking, transportation, and value-added services. It is crucial not to optimize warehouses in isolation: inventory levels, routing, call-off logic, and production requirements must all align. Depending on the supply concept, a smaller buffer may be appropriate, or a deliberately sized warehouse may increase production reliability.

Plant logistics includes regular route trains, direct runs, shuttle services, and ad hoc transportation within or between plant areas. In addition to production materials, Leadec transports tools, machine parts, hazardous materials, chips, fluids, waste, mail, and other equipment. Transport management should account for varying priorities and safety requirements. A well-designed routing plan reduces empty runs and unnecessary individual transports. For critical materials, defined response times and on-call models may be required.

Empty containers must be picked up from production, sorted, inspected, cleaned, and returned to service in a timely manner. If these cycles are poorly managed, load carriers may be missing, or valuable space may be blocked by empty containers. Leadec handles empty container logistics from pickup through sorting and processing to scheduling outbound shipments. This helps increase availability, particularly in standardized container cycles. Key performance indicators include inventory levels, turnaround times, losses, and repair needs.

Spare parts management integrates procurement, warehousing, and supply with maintenance requirements. Among other things, Leadec handles material planning, request for quotes, goods receipt, putaway and retrieval, and the supply of urgent parts. The goal is to keep critical parts available without building up unnecessarily high inventory levels. To achieve this, factors such as equipment criticality, consumption rates, lead times, and obsolescence must be taken into account. Well-organized spare parts logistics can shorten repair times and prevent existing maintenance capacity from being hampered by a lack of materials.

Digital solutions provide transparency regarding vehicle usage, routes, utilization, and material movements. Leadec, for example, offers TwinFleet, a digital twin for industrial truck fleets, in which sensors collect operational data such as position, load, and lift height. Based on this data, routes, fleet size, and utilization can be evaluated more objectively. Track-and-trace systems can also make material flows more transparent. The greatest benefits arise when data is translated into concrete process changes, key performance indicators, and investment decisions.

Outsourcing can be a good option when companies want to consolidate operational logistics processes, scale more flexibly, or leverage specialized process expertise. Leadec handles individual areas such as warehousing, transportation, or returnable containers, as well as more comprehensive plant logistics. Before awarding a contract, volumes, service times, quality targets, interfaces with production, and relevant key performance indicators should be clearly defined. A structured transition phase is particularly important to ensure that material supply and delivery capacity remain stable during the transition and that responsibilities are clearly defined at all times.
